Cosplay Materials Guide — Everything You Need to Know

Choosing the right material is half the battle in cosplay construction. This guide covers every major material category with recommendations for specific applications.

Fabrics for Cosplay

Fabric selection is one of the most important construction decisions and one of the most commonly rushed. The key considerations: drape (how the fabric moves and falls), weight (heavier fabrics hold structure; lighter fabrics flow), stretch (important for fitted garments; problematic for structured ones), and surface texture (how it photographs and how it reads at distance).

Craft foam and EVA: Not a fabric, but the single most useful material in cosplay construction — cheap, lightweight, heat-shapeable, and available everywhere. Woven fabrics for structured garments: cotton, linen, canvas, brocade. Stretch fabrics for fitted garments: four-way stretch spandex (essential for superhero suits and skin-tight designs), two-way stretch jersey. Specialty fabrics: vinyl and faux leather for armour and accessories, organza and tulle for fantasy and fairy tale designs, velvet for gothic and fantasy characters.

Foams and Structural Materials

EVA foam in 2mm, 6mm, and 10mm thicknesses covers most armour and structural construction needs. The thinner gauges work for detail layers and curved surface elements; 6mm is the most versatile all-purpose thickness; 10mm provides structural panels. Floor mat EVA (the interlocking type sold for gym flooring) provides the thickest and most economical material for large structural panels.

Contact cement — applied to both surfaces, allowed to become tacky, then pressed together — provides the strongest foam-to-foam bond. Hot glue is faster and works well for lighter joins but becomes brittle over time. Barge All-Purpose Cement and Barge TF are the most widely used contact cements in cosplay.

Thermoplastics

Worbla's Finest Art is the most widely used thermoplastic in cosplay — it activates at around 90°C, bonds to itself without adhesive, and provides a durable hard surface that takes paint well. It is significantly more expensive than EVA foam but provides a more refined surface finish and greater structural strength. Used over an EVA foam base, Worbla encases the foam in a hard shell that dramatically improves durability and surface quality.

Alternatives: Wonderflex (less stretchy than Worbla, better for flat panels); Worbla's Black Art (stiffer, better for larger structural elements); and Thermomorph/InstaMorph (polymorph pellets that can be moulded by hand when heated in hot water).

Paints and Finishes

Most cosplay painting uses acrylic paints as the primary medium — they are water-soluble, fast-drying, and available in every colour. For foam and thermoplastic surfaces, several preparation layers are required: a flexible primer (Plasti-Dip is widely used as a first sealing coat on foam), then a rigid primer, then paint layers, then protective topcoat. Skipping preparation layers results in paint cracking when the foam flexes during wear.

Metallic effects: metallic spray paints provide the fastest metallic finish; Rub 'n Buff wax metallic finish applied over a base coat provides more nuanced metallics; and hand-painted metallics with brush-on acrylic metallics give the most control for detailed work.
